What Is Lean Manufacturing and the Eight Wastes?
Lean manufacturing is a way of organizing and improving work so that customers receive the required value with fewer resources, fewer delays and less waste.
Lean begins by understanding what the customer values, identifying the activities required to provide that value and improving the flow between those activities. It is not limited to cost cutting or increasing operator speed. It involves improving the complete system through better process design, problem solving and employee participation.
The eight commonly recognized wastes can be remembered through the term DOWNTIME:
Defects – Errors, scrap, rework, repairs, repeated inspection and other activities resulting from work that does not meet requirements.
Overproduction – Producing earlier, faster or in greater quantities than the next process or customer requires.
Waiting – Employees, equipment, materials or information remaining idle because the next required input or decision is unavailable.
Non-Utilized Talent – Failing to use employees’ knowledge, ideas, experience and problem-solving capability effectively.
Transportation – Unnecessary movement of materials, products, tools or documents between locations.
Inventory – Raw materials, work-in-progress or finished products held beyond what is required for controlled operations.
Motion – Unnecessary movement by employees, such as walking, reaching, searching, bending or repeated handling.
Extra Processing – Activities, approvals, inspections or process steps that do not add value or exceed actual customer requirements.
The original Lean framework identified seven wastes. Non-utilized talent is commonly included as the eighth waste in modern Lean practice.
